Five-Year Forecast: Robust Growth Fueled by Oil & Gas

The global market for mechanical level sensors has experienced low growth throughout the past few years, and VDC expects this rate of growth to slow down slightly over the medium term. New techniques in electronic sensing solutions, along with downward pricing trends on electronic sensors, will erode demand for mechanical solutions. Mechanical sensors have declined and now make up only X% percent of the overall industry. The existing and future market will mostly be comprised of suppliers selling legacy replacement parts and niche solutions. As the market demand for mechanical solutions declines, the market will decouple from macro and industry drivers and eventually fade out completely. The timeline for this transition to fully electronic systems will be extended, and mechanical level sensor suppliers with large market shares should be able to continue operating profitably, but at much smaller volumes and amid declining growth.

The emergence of several new technologies and regulations has spurred market demand for new product features. Organizations such as Emerson and Siemens have reported that wireless solutions as well as SIL requirements will be the focus as suppliers move to fill market requirements. Both of these new requirements are largely unavailable with mechanical solutions given the technology restraints. Unlike electronic sensing, mechanical sensors have difficulty maintaining the same level of reliability without recalibration and maintenance. For this reason, the mean time between failure rates is much lower, resulting in more failures and more upkeep. Electronic sensors do not have as many reliability concerns and thus are more apt to be selected for new projects with more stringent safety requirements.

One segment of the market that will remain relatively stable is the float switch for point level applications. These switches are relatively simple and are useful in signaling when tanks are in an empty or full state. For this reason they are typically installed in pairs and represent one of the most rudimentary designs. Given that most process applications are becoming more sophisticated and demand more analytics, point level switches will decline.

Recent Developments: Electronic Sensors Take Increasing Market Share

The market for mechanical level sensors has been relatively stagnant, and the outlook will remain muted in upcoming years. Suppliers have been pushing new electronic solutions in order to displace mechanical systems. There are several advantages to using electronic sensors for level applications, and virtually all innovation has come on the electronic side as well. Mechanical systems have several disadvantages including longer installation times, which often involving breaching the tank. These sensors are also prone to becoming stuck or encountering similar reliability problems.

However, there are new developments with respect to vertical industries where float-style sensors may still be of some significance. One such application revolves around refining in the oil & gas industry. During the refining process there are several points where oil and water may reside within the same vessel. Since oil and water do not mix, two separate levels exist that must be measured. In this case, it is necessary to have float switches with different densities and specific gravity values in accordance with the associated sensing target, whether it is oil or water. The amount of refining has increased in recent years, and VDC expects this to continue as new developments in hydrofracking spur supply and increase production capacity.

Competitive Landscape

The global economy is becoming increasingly more competitive as suppliers from different geographic regions vie for international business. Every supplier within the process level sensing market has some level of consistent niche business and looks to expand from that base. Whether the focus is geographical, technological, or application- and vertical market-specific, each supplier must deliver differentiated value to their clients in order to sustain repeat business. With each supplier looking to bring something different to the table, it can often be difficult for end users to sift through the promotional materials in order to find the sensor solution that is right for the application.

As the overall level sensing market has matured, many end users have moved toward electronic solutions to replace existing mechanical sensors. While mechanical solutions are still appropriate for many applications, the price points for electronic sensors has decreased dramatically as components for these sensors become commodity items. Electronic sensor components are often much smaller and have fewer moving parts. This dynamic has squeezed the mechanical sensing market in recent years, leaving suppliers with a limited addressable market.
